Off the top of my head....

Engine internals (certainly crank, maybe rods and pistons?)

Injectors

AFM

ECU

Dizzy

Camshaft

No oil cooler on 1.6

No air-horn on 1.6

Wheels and tyres

Wheel bolts

Driveshafts

Front hubs

Front calipers

Front disks

Rear brakes (drums on 1.6, disks on 1.9)

Rear beam stub axles

Master cylinder (3 output on 1.6, 4 output on 1.9)

Rear brake compensator and pipework

Seats (cloth on 1.6, half-leather on 1.9)

Lower equipment levels (1.9 came with central locking and electrics windows as standard)

Gearbox (1.6 has shorter 1st gear and lower final drive)

Badges

Probably a couple of other bits as well...

you would have to put a 1.9 rear beam on which is an easy to hard task

easy to hard!! think i get what you mean! but its possible thats what matters! also does anone know if there are any complications with mi16 conversion on 1.6 as opposed to 1.9

Changing the rear beam itself from a 1.6 to a 1.9 is fairly easy - it's the replumbing the brakes that's the time consuming (though not especially difficult) task.

1.9 wheels bolt straight on (although the 1.6 wheel bolts look silly) and retrofitting electric windows and central locking isn't too difficult providing the loom is already present in the door (and rather more of a pain if it isn't)

You can do an Mi16 conversion on a 1.6 just fine. The only thing to bear in mind is that the 1.6 driveshafts are weaker than the 1.9 shafts (although many people have Mi16's running on 1.6 'shafts without problem) and 1.6 hubs are a bit of a pain when it comes to brake upgrades, as most conversions fit 1.9 hubs

The 1.6 gearbox is better than the 1.9 item for Mi16 conversion though, unless you're doing lots of motorway miles in which case the short gearing will start to grate after a while.

1.6s can be conversted without too much bother. Using a 1.6 to do the conversion will be exactly the same procedure as if you were to do it to a 1.9. The only area of concern is driveshafts and hubs. The 1.9 has stronger hubs and shafts so may be worth swapping these onto your 1.6 along with the 1.9 rear axle.

The 1.9 wheels will bolt straight onto a 1.6 as will the interior. Best to buy a shagged 1.9 with a blown engine or tatty body for real cheap and then rob it of its running gear and plop that on the 1.6, easy.

Then with the conversion buy a running bx or 405 and relieve that of it engine and drop the engine doner car and the running gear doner car at the dump. Then you wiull be left with a quality pug.

Rekon this lot can be done for about £1000 - £1500 depending on how fussy you are or how lucky you are at finding bargains.. have fun, if you need any advise or parts then give me a shout
